Sorry to throw another 2 pence worth in the pot, but I've had a similar issue with a different car in the past, down to poor routing design of coolant pipes and basically when the engine got hot it would sometimes cause an air lock and pressure (and temp) would rise quickly and blow a load of coolant out the overflow vent. Once cooled down most times the air lock would even clear for the day but it returned randomly, usually on motorway when it was most inconvenient or it traffic.

The solution was a very good vacuum purge and refill of the coolant system but many owners added a small bypass hose to allow a small amount of coolant to recirculate without going through the block and this kept flow up and stopped air locks. Or as you say, change the routing.

Thought that might be useful info Scotte. Hope you get it sorted out.
Cheers

At least the 'clutching at straws' is over.  I take it the engine went in without being opened up first?

You're in good hands, just make sure the surfaces are good and you'll get a good result, I'm sure.

It's originally a woodsport swap so I doubt anything was done to it.
I really should of had it re built when I bought it. Am always telling 2zz swappers that's what they should do.

You guys like spending other people's money don't you.
If you lend me 2k each then I might be able to afford it.

So its a full rebuild then? Would be foolish not to with the engine out.

Remember this car is almost too fast already, you just need reliable power!

So after much soul searching have decided to have a full stock rebuild with a couple of twists.
Will try to lower compression either via machining pistons or fitting thicker headgasket.
May fit forged rods because they can be had for not much money.
Forged pistons are just to costly to justify when you aren't looking to make huge power.
Really need an Ecumaster black or a link Fury. Will see how things go.

Looks like a good compromise between cost and opportunity.
I am glad you have been able to make a decision. :D

What sort of time frame are we talking here?
